I do not question the reliabilty of the PLCs. I question the customer's ability to wire the PLC correctly without mistakes. Incorrectly connect wires carrying 2.5 amps will destroy the PLC or motion controller. Sometimes fuses can limit the damage but the customer will still see a PLC or motion controller that doesn't work. We optically isolate the output sections so only the optically isolated section will burn. This keeps the PLC safe.
What is worse is that the customer thinks there is something wrong with the output card so he replaces it another and it burns up too. I have seen this happen. The customer burns up 5 motion control cards and blames us. When having dinner with the Rockwell project manager, he told me similar stories where the customer burned up even more cards and then blamed Rockwell.
When we made our second generation motion control cards we limited the output to just +/- 10 volts. The 1746QS, 1756-HYD02 and 1756-MO2AS cards that we make for Rockwell also have +/- 10 volt output.
You must remember that we have built motion controllers for many different types of PLCs. We must do this in cooperation with the PLC manufacturers and they test out designs to make sure they meet their standards. PLC cards cannot be made without the PLC manufacturers permission and certification.
There is a reason for why boards are designed a certain way.
Back in the 1980s and early 1990s the Bosch servo solenoid valves used external amplifiers to generate the PWM current signal for the valves. The PWM current from these amplifers generated lots of noise on other lines. External amplifiers are not a good idea either. Bosch now has on board electronics. This is the best way. Now the PLC or motion controller can use +/-10 volts to control the valve.
The only limitation is distance. The +/-10 volt signal should not be used for more than 30 meters. We make a voltage to RS422 converter and RS422 converter to voltage so there cane be long distances between the controller and the valves.
